I downloaded Fraps to try and record video, but can't figure out how to get it working. It says there should be a frame counter on the screen, and that it will turn red when recording. It's never there.

have you setup a hotkey to activate the recorder?

I just about gave up on this thread. Yes, there is a hotkey, but it doesn't seem to do anything. I tried another video recorder and it would record, but slowed the frame rate of the sim waaaay down.

make sure that the hotkey isnt also mapped to another function in your simulator, otehrwise youll need to alt+tab to the desktop, hit the hotkey, then alt+tab back into the sim to record. better to map to a free key IMO.
Also pay attention to the frames per second in FRAPS. This has a big impact on both frame rate in your sim whilst recording, and , of course the smoothness of your video.
try maximising your frames per seond on your simulator by turning off vertical sync first, then work through the image quality settings such as resolution, refresh rate, number of colours first ...these dont generally impact the niceness of the models too much.
if still slow, then you have to start knocking off video card features that make the sim look nice...like antialias (the biggest frame rate hit of all) and anisotropy and mimap details.
please post how you go.
